While the car might be able to handle the load, usually passengers cars have 1500 pound capacity but, fitting through the door could be an issue. Seatbelts may not wraparound the girth of the dunnage and the individual seat may not be able to take the 500 pounds of abuse. So refusing the passenger is valid. I don’t see how she can win a lawsuit, you can’t sue the laws of physics.
